What happened
In August 2016, Samsung launched the Galaxy Note 7 as its flagship device to compete with the iPhone 7. Within weeks, reports emerged of devices overheating and catching fire. On October 2, Samsung issued an immediate global recall. However, replacement units also began exploding, revealing that two separate battery suppliers—Samsung SDI and ATL—had delivered defective cells. One supplier caused short circuits due to missing insulation tape; the other due to flawed electrode welding.
The crisis escalated rapidly. Airlines worldwide grounded flights involving the Note 7. In South Korea, a man died from burns after his phone exploded in his pocket, and another person was injured by smoke inhalation. Samsung’s initial response was criticized for being reactive rather than proactive, leading to a massive loss of consumer trust and brand equity.
Samsung ultimately canceled the entire Note 7 program, recalling approximately 2.5 million units. The company suffered a direct financial loss of approximately $5.3 billion, including write-offs, recalls, and legal settlements. The incident became a textbook case of how supply chain complexity and rushed product cycles can lead to catastrophic failure.
Why it happened
- Rushed timeline: Samsung aimed to launch before Apple's iPhone 7, cutting validation time for new high-capacity batteries.
- Dual-supplier risk: Using two different battery manufacturers introduced inconsistent quality control standards without adequate cross-validation.
- Insulation failure: SDI missed a critical step in applying insulating tape around the negative electrode, causing internal shorts.
- Welding defect: ATL produced electrodes with burrs that pierced separators, leading to thermal runaway under stress or charging.
The lesson
Speed cannot override safety validation. When scaling production across multiple suppliers, enforce identical quality gates and test for worst-case failure modes before launch.
Aftermath
Samsung established a new Global Battery Safety Council, implemented stricter testing protocols, and rebuilt its brand image over several years through transparency and improved quality assurance. The Note 7 remains a cautionary tale in product management courses.
